Material selection is a key consideration, with copper being the dominant conductor, but aluminum gaining ground for its lighter weight, especially in electric vehicles, despite its lower conductivity and different corrosion characteristics . The choice of conductor size (AWG) and wire temperature rating is critical, as undersized wires can lead to voltage drop and overheating, while oversized wires add unnecessary weight and cost .

A critical aspect of harness design is managing electromagnetic compatibility (EMC) and ensuring signal integrity. Twisted pairs and shielded wires are often used to protect sensitive data lines from interference . Cable routing is also crucial to avoid chafing against sharp edges, exposure to high heat, and interference with moving parts, and the harness must be secured with appropriate clips, clamps, and protective sleeves . The design must also consider manufacturability and serviceability. The harness must be designed for efficient assembly on the production line and allow for easy access to connectors for service . The automotive harness system market is increasingly leveraging advanced design software and simulation tools to optimize harness design, reduce development time, and ensure the reliability of this critical vehicle component.
